I think the pitch on the rack and pinion is 20 Diametrical Pitch, which translates to 3.98982267mm circular pitch, per tooth. If the pinion has 20T and is 20DP, then one revolution will move...

I'd try to keep it between the teeth. The less of the functional part of the tooth you remove, the better.

You'll need to know what your pressure angle is before you order pinions. The PA on rack and pinion must be the same.

It is not possible to have your pitch diameter at exactly 1" with a .10CP...

The rack used for most CNC R&P tables are not 20tpi, but 20DP which is pi/20 = .15708"CP or Circular pitch, which is distance from same spot on tooth to same spot on tooth.

Have you checked with CNCRouterParts? Also, I have gear rack at VERY Competitive pricing and we accept Credit Cards which makes that an altogether easier transaction than the other guys.
